Answered my own question.

The video scaling is bad using the DVI-02 daughterboard and DVI output.  I reverted to the VGA connector and the video was fine - a few jaggies on scaled diagonals, but generally fine.

Looks like the DVI-02 is squashing some bits out of the video data to give very blocky results.  I can't recommend it.
